We made molds for a large table, some strange stools and a large flexible sofa, to be used in airport kiosks. For the rigid, fiberglass table and stools, we produced urethane molds with Smooth On’s 50 durometer urethane and produced FRP mother molds. Tables were layed up with a gel coat and several layers of polyester / glass composite. The table and stool parts were seamed together, primed and sanded. |

For a proposed second phase of this project we developed a process to rotocast the smaller parts with a polyester resin and fiber mix that eliminated the seams and seaming process. |

We were able to produce these parts by making a mold that allowed several lifts to be made, so the volume of foam could be mixed and poured in the mold within the required time. We made six prototype sofas. | |||||||||||||||||||||||||||||||||||||||||||||||||
For the sofa part we cast very large, molded sections of 4 pound density, flexible urethane foam. These were very large for a hand poured flexible casting. The processing times involved to produce flexible urethanes are very much less forgiving than rigid foams.
